Here’s a brain teaser..changed my CPS, then this..

Changed out the crank sensor. Went to start the engine hoping for the best.
Cranked over almost caught, then on second attempt just a loud CLACK sound.
Tested both batteries and both healthy. More on them in a minute.
Visual inspection of starter and it was readily apparent, something very unexpected. The body of the solenoid broke off where the positive cable attached to it. As if, there were tremendous torque effects on it..as far as I can tell, there isn’t..only massive torque in the main body when the gear shoots out and turns the engine. I did note that the two batteries I have had different cca’s..one 800, one 1000. I read in the manual they should be identical.
But..could THAT cause structural damage to the solenoid? Could anything?Weird. But obviously yes..something is.
It gets weirder..I personally installed the starter one year ago..because of the SAME FAILURE. At the time we reasoned it was probably the original starter and things happen. But now, TWICE? Both replacements are from Quicksilver.
Didn’t and won’t go cheap. I did notice that the current part number has replaced the original starters part number..the current one is the same starter for MERCS from V6’s up to my 8.1L 496mag. Maybe the 8.1 is pushing the limits of this newer unit? I’d be surprised of such an oversight and besides if not heard of this happening before. So, I’m on a mission to find 2 new, correct batteries and a new starter is on the way.
Before I swapped out the CPS, it would cold start (maybe mid 40’s f) after two to three attempts, and ran/idled ok..however running it, I could tell it was down on power. I’ve so far replaced plugs, wires and coils. I will call Merc and see what they say. But if anyone has an idea of how/why the solenoid body/housing would just break off, I’m all ears.

excessive heat ? That cable looks small
Possibly..it’s got to be something..if so, then it may actually be the result of having that one battery with higher cca than specified. Be nice if that’s the reason.
