ZF transmission failure of Coupling-48 dancer

Jon, where are you having the haul-out done? FWIW, I had to have a transmission repair that required removal and replacement a few years ago on a previous boat, actually with the same engines as yours but straight drive. This was on an aft cabin motor yacht where removal of the deck house would have been an even greater chore than on yours. Anyway, I had this work done at Herrington Harbour North using Cook Marine. They had a variety of lifting frames and were able to accomplish the work pretty quickly and without Cummins involvement. So, I thought this might be useful to you if you're not entirely set on the yard you're going to use.

Cummins is the one doing the work and Gingerville (Abell Marine) is hauling and removing the deck. They didn't need to remove the deck?

They did not have to remove the deckhouse but there were a couple of removable deck sections for broader, but not complete, engine room access, and a different boat, so my case is not apples to apples. But, Cook Marine did seem to be good at figuring out how to do the work with minimal disruption. They erected a frame inside the cabin to manipulate the engine enough to remove and replace the transmission. So, I was thinking they may be capable of doing the same for you. May be worth a call to them.

Al, I spoke with Cook Marine, they agree with the logic on removing the deck on the 48 DA.

Its looking like I might just have the deck removed. Tomorrow I meet with the marina hauling the boat to see what is going to cost to have the deck removed. Cummins revised their quote on replacing the couplers with the deck removed, I am hoping that will offset the deck removal cost, wishful thinking.
 
Update: The boat was hauled out on Tuesday morning, Abell Marine removed the aft decking with no issues. On Wednesday Cummins arrived with the lift truck and supported both engines while replacing the transmission couplers. Today Abell Marine installed the decking, at the same time I had the props changed, painted the bottom, and repacked the rudders. Tomorrow a full wax and she should be in the water by late afternoon. Pictures below including one of the rubber pieces from the failed coupler.

The starboard engine was the side showing the failure but when Cummins replaced the port it to had one rubber puck split in half.

Believe it or not the replacement coupler is the same as the one in the boat. Not sure if they were already replaced it or if when the boat was built it was on of the first with the new. I do not know.
 
Maybe it was installed incorrectly?
 
I picked the boat up yesterday and brought her home. She ran great! Abell Custom Marine in Edgewater did a fantastic job removing the deck and other misc things. Both Abell and Cummins made it look easy.
 
That's great news Jon. Sorry you had to go through this problem. Does it sound like everyone else with that engine/tranny combo will end up having the same problem?
 
This problem seems to be limited to 2007 and 2008 QSC engines/ZF transmissions.

Our dealer found that ZF has a "rubber kit" with which you rebuilt the rubber parts of the coupler without having to remove both halves.

Frank, you are right about the statement above and that you need a press to attach the other half. Cummins said they didn't need a press before starting the job but they did. We used only the one half and replaced the rubber pucks. Much like the rubber kit you are referring to.

They look more like pucks than puke. Is that really what they are calling them?
 
JV II, too funny. They are rubber pucks not puke, to my credit the failure looked like rubber puke from the rubber pucks!
 
Do you think is possible to keep the transmission in place and just move the engine to the back to change the coupler?
and where you found the pucks?
