    any chance that you may have crossed 2 spark plug wires when replacing the cap and rotor? Not sure if it would even start like that but it is a possibility.

    OK, FINALLY have resolved the knocking noise. Running at 28MPH for 45 minutes it starts to knock. Opened the engine hatch and continued to run at cruising speed and engine is backfiring intermittently every few seconds. Sounded like a knock noise with lid closed but definitely backfiring...

    Compression test done in February and all cylinders were good. Engine purrs like a kitten and easily moves boat up to 35 mph on calm water with no hesitation.

    Gimble bearing was replaced by previous owner a year ago. Checked by mechanic in February when engine was out and told it was good. But...like you said the engine was cold so it still could be binding when under load and hot.

    I ran it for a while with the engine hatch open to try and determine if clinging/bang noise was engine or drive. Even with hatch lid open is still made the noise.

The knocking noise is not like a lifter noise but a banging noise that is intermittent once it starts where it bangs once then maybe 6 or 8 seconds later then maybe 10 or twelve and so on.     more than likely the switches on the side of the outdrive need to be replaced. they come with the cable that needs to go up thru the outdrive and into the engine compartment. you will have to remove the outdrive i believe to accomplish this task. I have repaired the cable ends on my old alpha...
